Has anyone else had problems with the rope coming off the spool at the bottom of the roller reef and jamming up?

Yes, the angle of the furling line is not right. Try adding a shackle with a 90deg twist below the spool. Also, *always* keep the furling line under some tension, whether opening or furling the sail.

I think I should have added that my furling system is a Plastimo 406.
I will look at the alignment tomorrow.

I had a plastinmo 406 on the boat when I bought her/him/it
I didn't get on very well can't remember why after 12 years but changed to a Ronstan.
I think my bits are still in the boathouse
wish you success
